It was stalling a bit for a day or two and would start again straight away then it died on the road. Started again when it got fairly cold. About 10,000km ago it had a new harmonic balancer. I put it in myself and it ran really well but I didn't know anything about the crank angle sensor until it was mentioned as a possible problem for this stalling issue. Off came the harmonic balancer again and I notice one of the 18 interrupter flags is a little bit worn but still has its shape. Obviously the new HB was slightly different to the old one and has rubbed the CAS a bit. I have a Gregory's now and have read the forums about CAS and error codes. I'm only getting a 12 from the ECU even after a reset and trying to start again. I've just replaced the CAS, checked the gap and wiring back to the ECU, made sure there's no rubbing but it still wont fire. ECU code is still only 12. Any ideas folks? This is the car I use to get to work and back while the Missus and kids use the other. Our hours are all different. I really need this car up and running again!

So I moved onto the coil packs and ignition control module (ICM). Removing the HT leads the connector of No. 6 appeared to be corroded and some arcing had been going on. Thats towards the cabin at the alternator end of the coil pack. Then I noticed the metal base unit had some sticky stuff on it. I removed the whole unit and found more sticky stuff which seemed to be leaking out through the gasket between the coil pack and ICM. This was at the other end from the alternator. the end where the electrical connector is. Removing the coil pack from the ICM there was a green soft mozerrella cheese like substance inside it at the connector end. It seems to be the potting substance that the ICM is sealed into which has melted. The potting substance is still hard at the alternator end. So it looks like I need a new coil pack and ICM before I can go on. I might get some new HT leads as well.
Any ideas why this would happen? I was hoping to service the Missus' KIA before Christmas but that looks like it'll have to wait.

Welcome to the club buddy!! The coil pack has been known to do this when they are failing. They get extremely hot as they start to fail causing this. If you have a series 1 coil pack (big square looking pack) look into getting a series 2 setup which has 3 individual packs. These are a better setup all round just make sure you get the whole setup (DFI module, coils and brackets to mount)
What's the difference between understeer and oversteer? Understeer is when the driver is scared. Oversteer is when the passenger is scared.
I got a Series 2 coil pack and DFI with bracket out of a VP at the wreckers today, bolted it in and the motor started first turn and kept running. Didn't need the bracket. Bolted in the fan and took it for little run out the freeway and back. All good! Now for those HT leads ……..
